I have just rebuilt the engine in a VW Sirocco 1.4 TSI (160). The car was bought from an auction as a non runner. There was no compression due to a slipped timing chain and cracked ring lands. I changed all the pistons, rings, timing chain and accessories.

I have started the car up and it idled nicely a number of times. In preparation for its MOT I took it for a run around then block. When I got back the engine started to misfire. I thought it was due to the fuel being really low, so filled it up but still have a misfire.

I thought that the timing must have slipped so I set cylinder no 1 to TDC using the dial gauge and the timing tool slipped straight in, so the timing is ok. I then carried out a leak down test on each of the cylinders with them all being ca 10%. This confirmed timing is ok. I then took out the HP Fuel pump and checked the cam for wear as well as the tappet. All good. Re-assembled, cleared codes.

On restarting the engine a misfire is still present as are the codes P0088, P2293. There is a strong smell of petrol in the exhaust and the measuring block values show the fuel pressure to be twice the required pressure.

Am I best just to replace the HP Fuel Pump now? Is there something else that could be causing this issue?

Misfire resonance or plugged exhaust, contaminated sump with fuel, can cause a timing correlation DTC & if all mechanics check out.
In this case since the FP is way high and you said you checked mechanics, failure of regulation is apparent, so yeah I'd change the HPP but volume and spray pattern or restrictions in injectors are also indeed possible and well known.

Check for FOD restricted intake or exhaust is also advised!

That is what happens when to much fuel clears misfire & upon higher RPM.

I've now swapped out HPFP and triple checked the timing and I still have the same fault codes.

Any ideas what my next course of action should be?

Yes, a compression test would be my starting point, followed by checking for an induction leak.

Compression checked: 10.5 / 10.5 / 11 /10 bar
New Engine 10 - 14 bar / Max Delta 3 bar / Wear limit 7 bar
So no compression issue.
Pressurised intake system to 7 psi and squirted joints with soapy water. No large leaks found.

Thought I should break out the big guns and borrowed a picoscope. Set up a cam v crank sensor trace. With KOEO, signal wire is 0V. As the engine starts and begins to run, the square wave form for the crank sensor starts at 0 - 5V but after a few engine rotations gradually becomes a +2.5 - 2.5 V square wave. The same for the crank sensor.

I'm guessing this is some sort of PCM ground issue now???

The hall effect sensors should produced 0 - 5V square wave shouldn't they?

I have replaced the HPFP with another from a scrap vehicle. I checked the cam and tappet at the same time. Unfortunately I don't have a pressure gauge with a high enough range to measure the fuel pressure to determine if I actually a high pressure or not. Is there any other testing I should do?

Stripped engine again and pulled camshafts. Couldn't tell if they had been twisted so replaced them with new.
Engine started fine and ran well until I took it out on the road again and the misfire started again.
Scanned and got the same codes as previously. So back to the drawing board. Any ideas?

Fueling - Changed fuel filter as this controls the LP Fuel Pressure. Changed HPP as this contains the HP fuel regulator. The information I've found on the internet suggests that the high fuel pressure is due to incorrect cam timing. Perhaps its a false high pressure due to a faulty HP Fuel Pressure sensor. I don't have a high enough pressure tester to check.

The crankshaft timing on this car is set via a dial gauge through spark plug hole 1. A gauge slips into the cam holder to set the cam timing. The camshaft pulleys have no keyway and are infinitesimally adjustable. I don't think it can be a twisted crank as the position of the keyway shouldn't effect the valve timing.

Could a sticking VVT solenoid cause this issue? It is only two wire so has no positional feedback to the ECM. This would mean the inlet camshaft timing would be shifted but only when the engine is running and not when the engine is stationary when setting the timing.

What about an exhaust restriction, oil PSI or volume problem or the position of reluctors for the G28 and G40 phase windows?

Tool purchased, I removed the gearbox and found some droplets of liquid in the downpipe after the Cat. Removed the spark plug from cylinder 1 to set TDC to fit the tool and there were droplets of liquid within the cylinder. My first thought was there is a problem with the head gasket but I have maximum compression for a new engine (15 barg) and minimum leakage from the cylinder during a leak down test. Could this liquid be coolant and the misfire be causing the ECU to be confused and not fire the injectors correctly resulting in the high fuel pressure? The reluctor for G40 was in the correct position.

My apologies Jack. I realise I made a couple of typos. Cylinder compression after changing the camshafts and with a fully charged battery was 14 bar on each cylinder. This is the upper range for a new engine (CAVD) as per ELSA.
In order to remove the gearbox to check the position of the Crank reluctor (G28) I needed to remove the exhaust downpipe which is when I discovered the droplets of liquid.
With the gearbox removed I could place cylinder 1 at TDC and use tool T10134 to check the position of the reluctor ring which is contained within the rear crankshaft oil seal. This check out, OK.
Unfortunately there isn't a Bentley manual for the later model Scirocco but I do have a copy of ELSA which is what I have been following. It doesn't appear to have any fault finding charts though.
Please excuse my lack of experience with this engine. I would be grateful if you could point me in the right direction though.
