have u checked cam correlation. u can find that measuring blocks 90s somethings. that is a very hard job. it has chains in front and back.

i believe you have 4 camshafts and two cam sensors, even if you dont have correlation codes you can still have timing off. if you have missfire codes or fuel trim codes you must check correlation.

Jack, Ivagp, I do recall the dealer mentioning some kind of code that would assess timing chain health. I hope I can figure out where / if that dtc is, and how to use it. Or do the dimples in the pistons already tell me everything I need to know? I do plan on a leakdown test or a compression test to tell me if I need to do heads / valves, or just the chain.

Oh I saw pictures now, that were not able to be seen before.
That looks like carbon and the valve relief machined area of piston.
What is compression?

I would value insight as to what to try next.
I did some more tests - Jack, in answer to your question, compression taken while the engine was cold (I didn't want to risk further damage) was:
#1-150 psi, 2-165, 3-147, 4-150, 5-150, 6-150, 7-150, 8-160.
I switched coil packs about the center point of the engine for example, #1 was moved to #8 cylinder, #4 was moved to #5.
I installed new plugs. I cleared the DTC codes from the engine to try running with a fresh start - fresh map. (Was that wise?).
The engine ran more smoothly than before, at 1000 rpm there were no misfires, but at idle after warming up it was still rough. Misfires started again at #1 and then started in at #2 and #3.

My next step is likely to pull injectors and attempt to clean them, check the spray pattern, check for leaks, and install new injector o-rings. Or maybe just swap then side to side. Does anyone know of a good injector test stand setup for sale, i need to buy something to pressurize each injector and test for leaks.

I took some logs at measuring blocks 15, 16, 17 31,32,33, and 91-94 as well - yes, there are camshaft codes, but I am not sure how to interpret them yet.

your engine has vvt that relies on oil pressure. when the engine is cold typically you have good oil pressure, so you have good idle when cold. after warm up when engine drops back to idle you need to check 91 and 92. on both banks check .3 and .4 when cold and when hot,at idle and 2500rpm. they need to mirror each other. you also mentioned u cleared the cam codes was it something like p0011 p0012. if you have trouble after warm you need to check oil pressure.

The same can be said when engine cold....... it is a rich mixture for warm-up loop.....and when hot that carbon soaks fuel like a sponge, or if air leaks are present for false air you get the same result.

You could try a thicker oil to see if it improves warm up idle........ like IVAGP stated about oil PSI......to further test.

Jack, I think that's a good idea, I am about one more attempt away from a trip to the dealer.
Ivagp, I logged some MB's up in the 90's. I am open to interpretation, I have not yet checked oil pressure - thank you. It is close to the end of it's oil change cycle, I use the recommended oil - Mobil1 0W40

Lots of work and lots of internal photos in the past few days.

I did an intake flapper valve test, and found that my intake valve flapper is stuck mechanically - the actuator tries to open it at 5000 rpm but cannot. I cannot turn it by hand.

I put a camera inside the injector bore, and the valves appeared shiny. I cannot tell if the manifold surfaces have carbon deposits.

I removed the injector rail assembly, ran the fuel pump with VAG-COM, and measured the injector output. I also noticed that 6 of eight injectors (#'s 2 through 7) were missing pintles; some of the o-rings stayed in the injector bores. The injector bores are without landings in this 40V engine, and the pintle is all that holds it in place against suction. That means the o-rings can be sucked past the injector tip, creating a vacuum leak. Someone had attempted a seal with mysterious brown goo that may or may not have worked. I installed new pintles from O'Reilly (BWD #274081), but they are obviously wrong - the hole obstructed the spray pattern. I modified them to work (see photo) but whether they melt off is anyone's guess.

Before cleaning, the injectors (079133551B) all flowed nearly within Audi / Bentley spec (spec is 105-125 mL in 30 seconds). The injectors flowed 87-92 grams, or 124-131 mL. My measuring method was probably less accurate than that range. After ultrasonic cleaning, and an improved measurement method (my wife helped me time the injector cycle) the flows were unchanged, but the spray patterns looked more consistent. I see five holes in this injector (or are they all really holes?), but I only see two major sprays, does that sound correct? (see photos and videos).

After clearing DTY's and reassembly, the car ran more smoothly, but still had a miss at idle. The MIL light came on after a few minutes. The miss started on #1.
I would really like to figure out the root cause of this - why it came on so suddenly.

The engine seems extremely hot under the hood. The paint on the valve covers is flaking and peeling. I did log catalytic converter temperatures.

I would take those air shrouds off and toss in the garbage.

I wonder if your miss is injector related still, by moving to do isolation test or if the ground to the coil is insufficient.

Swap coil, plug, injector, and overlay the two grounds, trigger and power just to be sure.

Isolate!

I like your post, however, testing this way........... is negating the PSI drop across the entire threshold of volume or PSI when multiple injectors are open.
Additionally alligator clips to arc is a no no!

hi rich

i had an s4 for 9 years and know a fair bit about how to repair these cars

the engine in this car is actually the bbk unit ... not the bhf unit which was in the audi a8

there is a technical service bulletin regarding swapping the coil packs as an "upgrade" audi wont admit that the coils packs can and actually do cause fires (mine tried it whilst i was filling it with petrol in a filling station with my 8 year old daughter in the back
of the car )
so id speak to audi and see if there is any outstanding work to be completed on the car specifically the coil packs

right on the front of the engine between the front scuttle and the front of the block there is a small actuator which when revved above 5000rpm should turn 90 degrees
if it doesnt then this is one of the faults which needs curing
if the car is still on the original exhaust check if it has "ex ups" on the back box
these open up above 3500 rpm to give the beast a little bit of a roar and work off the vaccum pipes which go under the back bumper and then into the car (not all cars had these )
again check the vac lines as they are prone for damage

Almost all coil packs from back then fell into the major coil pack campaign or service action.

The coils fail due to insufficient grounds or spring tension of the coil pack connectors.

Jack, a question for you – what plastic shroud should I pitch? I am having a little trouble finding the coil ground location, any ideas on where to look? Finding that ground is the next focus. Spring tension of the connector…Good thought, I’ll look there also. Thanks.

Nathan, thank you for the insight, glad your car didn’t go up in flames especially with an 8 year old. The coil packs appear to have been replaced, the Audi website says so anyway, although I am not sure when. I swapped coils, injectors, replaced plugs, and the misfire remained in cylinder #1. The #1 plug, as removed, looked very black…see the first posts. The rotary flapper valve is stuck, I can see the actuator trying to move it but it cannot. Nor can it be moved by hand. I think I may pull the manifold to see if the missing pintles melted onto something and made the flapper stick.

I also noticed that 6 of eight injectors (#'s 2 through 7) were missing pintles; some of the o-rings stayed in the injector bores. The injector bores are without landings in this 40V engine, and the pintle is all that holds it in place against suction. That means the o-rings can be sucked past the injector tip, creating a vacuum leak. Someone had attempted a seal with mysterious brown goo that may or may not have worked. I installed new pintles from O'Reilly (BWD #274081), but they are obviously wrong - the hole obstructed the spray pattern. I modified them to work (see photo) but whether they melt off is anyone's guess.

if you do decide to take the manifold off and you cant manage to unstick the actuator im lead to believe there is now a repair kit available to fix
there didnt use to be one available but im told there now is

Run each set of grounds to each coil to battery ground.

2 for each coil as per WD.
Jack, what is WD? Is there a set of interim connectors that I can place between the coil and the and the ignition harness to take a ground from?
I have photos of what I think are the grounds, as near as I can tell...two brown wires that emerge from the ignition harness to the center of the firewall, directly between engine and firewall. I have yet to find the ground location described in the Bentley manual in a way I understand.

Good to know - There are a few procedures for unsticking the actuator that involve moving the lock carrier (bumper & grille) to the forward position; is it easier to remove the manifold to work on it?
