B8 S4 Sport Differential Fault

Morning All,

My first post here, only owned VCDS for a couple of days so pls excuse any silly questions!

Having an issue with the sport diff on my B8 S4. Will keep the saga as brief as possible, but a fair bit of work has been carried out so putting the info out here just to make sure it's all available.
So, initially, back in January or so, got the "sport differential system malfunction" warning on the dash. I took the car in to a specialist garage (not going to name, just to keep any comments neutral) they scanned the fault and it came back as a memory checksum fault on the module.
They believed it was a fault with the diff ecu itself, so quoted for the replacement and then after some delays on my end, I ended up having it replaced in May.
When the new diff ecu was installed, following the first time setup on ODIS they were getting the fault "DTC C102AF0" and the guided fault finding said to check the all wheel drive pump V415. See image: https://postimg.cc/qttGMcxq
They then tested the pump (not entirely certain on how they did this) however, they said the pump would not work at all, and they also noticed that one of the pressure/temp sensors was reading -40c. After some back and forth, and not being able to find a decent condition entire used sport diff it was opted to replace the components. So in total it's had: ecu, pump, control valves & both sensors (all brand new Audi OEM).

After fitting the new parts, the setup & ODIS procedures for calibrating the sensors and clutches were followed, and all seemed normal. This is when I took back delivery of the car.
Approximately 30-40 miles into driving the "sport diff system malfunction" came up again.
I returned the car to have the faults checked and it came back with the faults Oil pressure implausible on both sensors 1 & 2. They followed the ODIS procedure for calibrating the diff again but shortly after the same faults returned. On every restart the fault is cleared, and it can be driven in comfort mode with no faults, but as soon as you put it in dynamic on the first corner the fault will return. Assuming its when it requests the diff to produce pressure but the sensors don't register it.

So bringing us to now. They asked that I have a way of logging the car, so that they can do the calibration via ODIS again, and so that I can log all of the pressures when driving and see what is changing over the period before it goes into fault. So bought VCDS.

I then logged the differential pressure sensors, the current being pulled by the pump as well as the pump status.
When cornering (tested full throttle 2nd gear with about 90 degrees of steering) it is only producing approximately 1 bar maximum. On Audi's website (albeit the sport diff for an S8), in theory the pressure should be closer to 40 bar!

On the full car scan there is the ABS module (03) also complaining about the AWD module fault. However, I think this is just because the module can see the fault and is referencing it, not that the ABS module itself has any faults. There are no other modules with faults related.

The garage is saying that the fault is "internal to the diff", however, I'm not so sure about this. They are saying it's losing pressure internally which may be the case, but before spending further money would like to be more certain of this.

A few things if possible:
Could someone with a B8 S4 take a log of their sport diff when driving, so that I have a baseline to go off of (what pressures to expect etc)?
I also noticed (which can be seen on the first scan) the "software coding" line is blank? I have only changed 1 bit on coding the instrument cluster (adding oil temp readout) before, so if anyone could offer assistance on whether this is normal for sport diff to have this section blank, or how/what I need to do in order to fill this in/code it correctly would be amazing.
On other forums, it says that the sensors need to have a tolerance from the diff coded to them? I don't think this is necessarily a matter of tolerances if it's 1/40th of the pressure, but if there's anything I should do to try and input this information I can try it!
Final thing!! I was trying to run some output tests, just to see if the pump would activate, control valves would open/close etc & also the bleed/fill settings - however on all I was met with "refused by control module". As per this image: https://postimg.cc/mz2pZWqN

Sorry for the essay but a lot of info to run through.
Any help would be greatly appreciated as this has now had over £3.5k thrown at this fault alone and to still not have it resolved is just a nightmare. If any extra info/tests are required now that I have VCDS I can try anything, the garage is happy to keep working with me so if I mess something up that ODIS is required to reset it's going there for the calibration and they're happy to reset it anyways.

Pffffff, there's a lot happened here and it's going to be difficult to sort out. With only buying VCDS after your problems have arisen; you're not going to have any 'before' type scans so we can see what we're dealing with.

I gather the specialist are not Main Dealer (that's OK) - would you know if they have a genuine licenced subscription for their ODIS?
Do you have (or can get your hands on) ALL of the bits that have been changed so far?
Would you be able to fit the original J492 and get an Auto-Scan with that fitted; so we could see the VCDS interpretation of the fault?

The shuttle valves have a spring and a ball behind them. Were they cleaned meticulously and re-fitted?
The control valves also have a spring and a ball behind them. Were they cleaned meticulously and re-fitted too?

When the four-wheel drive control unit J492 is renewed, the learnt values (adaptive values) for the deterioration of the finaldrive (clutch wear, oil ageing etc.) must be transferred using VCDS or ODIS, as otherwise the performance of the sports differential will be impaired. Was this carried out?

Has the Clutch Classification been entered into J492?

Each of the oil temp/pressure sensors (G437 and G640) must be changed individually and adapted, before doing the other one. This is so J492 knows the individual identity of each; and where it is located. Was this done - or both changed at the same time?

Were the two valves installed in the correct orientation?

Thanks for taking the time to respond - really is much appreciated.

While indeed not a main dealer, they are a very big name within the Audi/VW world - so I am 99% sure that they would have a genuine subscription for ODIS.
Unfortunately, by the time I had asked them for the original parts back they had been discarded.. so do not have access to any of the original components.
I can't believe this, but luckily going through all of the paperwork I'd kept with the car, in there was a printed auto-scan made with all of the original hardware (Please don't laugh too hard when you see the gearbox errors it had at that point! That was another £4k bill that I could've done without..).

As the work was carried out by them, I'll have to ask them for details about the valves and how they were fitted (orientation included). They are closed until the 17th August so wont get any answers until then regarding that.

Directly quoting an email from them when I asked about how the new parts were set up (one at a time etc) and if the fill/bleed setting within VCDS was used they replied:

The new sensors fitted are OEM parts we did replace both at the same time followed by the ODIS procedure. The clutches were also recalibrated as per ODIS procedure too.
The pressure reads 0 when driving normally as it does not need to pressurise the clutches, when there is steering input and light throttle it raises to between 1 and 2 bar.
In regards to the clutch valves these have also both been replaced as there were part of the pump repair kit we ordered in, the clutch lines have been filled, bled and checked, using the ODIS procedure. In regards to the calibrations that have been done, ODIS has been used every time, there is a particular procedure that ODIS will do automatically when selected, it is not something we can set up manually.

Both sensors were ordered at the same time, as from what I can tell from the emails back and forth both were showing -38c, hence why they replaced both at the same time. I don't think they were aware of the process doing 1 at a time.

Regarding classifications & adaptions, I'm still very new to this so my knowledge is very limited. I'm assuming ODIS would do this automatically when performing the first time setup for them? Just in case it helps. I ran the application controller channel map and saved the measuring values + adaptation option for the AWD module 22. Those files are also in the google doc folder linked.

ODIS is not a user friendly interface that some people think it is. When replacing the awd control module odis needs to read all the original parameters from it and then it will say fit the new one. It then transfers details across and even then it does not do it fully. You then have to enter the clutch details from the actual diff unit under the car. ODIS clearly says do not replace both oil and temp sensors at the same time as again it needs to read info from them. however they can be changed at the same time if there is a electrical failure in both and it -odis- can do that as well. Some times there is some going back and forth in odis to get the right data entered and even having to force odis to do a test plan of 22- awd module in order to get the data registered.

Thanks also for responding!!

Just ref the gearbox - that is no longer an issue thankfully as I had the G676 (selector) sensor replaced along with the full rebuild at Milta in Bristol so new mech, clutch packs the whole 9 yards. It was a bit jerky on gearchange and sometimes nearly stalling coming to a stop even before the selector position sensor fault came up, so mech was probably on its way out also. Has been perfect ever since on that front thankfully! Thought being an early model year B8 it may retain that money spent on getting gearbox sorted a bit on resale also.

Ref the programming of the new AWD control module - I notice that the "software coding" entry is blank (can be seen in the quoted code in the first paste) - is that missing data there that I can fill in with VCDS?
Can the clutch details printed on the diff be seen just getting under the car? Or will it need to be fully in the air? Also does that need to be put in with ODIS or can be done on VCDS?
Sorry for the noob question but basically am trying to figure out if I can input this data somehow, and then confirm any mechanical fault on my end - or if it must be done through ODIS. If so then I will have to take it back to have done :(
Is there a scan in VCDS I can do to obtain the coding info other than the one I put in google docs? I can try run that and see if any issues are more apparent?

Re the AWD; the diff module has clutch coding imprinted on it using a 'dot' type writing so it can be read 'if' its not corroded too much. And yes getting under the car will allow you to see them. iirc yours is a new diff so should easily be readable.
I dont think it can be done with vcds. Odis can do it and it can also be done offline as well.
The awd module is one of those that doesnt really have coding nor can you input it to amend it.
by the way who is it that is doing the work? or which vicinity are they or you in?

I don't have ODIS, but have the Workshop Manual. As @Morski says, both ODIS' test plan and the WM agree, they are very explicit that the pressure/temp switches have to be changed individually, i.e. if you need to change both it is a two-step process. Change one, adapt, change the other, adapt. If you change both, it wipes all parameters from the module. New ATF is also required as the oil aging data is wiped too.

In VCDS, the only way to enter alphanumeric data is through Adaptations. To tell a module to capture and store values for itself, is usually done through Basic Settings. What do you get in the drop-downs for known Adaptation Channels and known Basic Settings?

Again, Mohsan may be on to something, that ODIS reads and transfers the data through DMA? - that VCDS doesn't support. @Uwe & @Eric, have you tried anything like this?

Thanks for confirming - next time I'm under the car will check for this and then at least I'll have the clutch info to hand.
Just to clarify, the diff itself is not new - only the external parts ie; ecu, pump, sensors and control valves have been replaced. At the time there were only 2 used sport diffs for sale. Both approx. £1500 and were out of cars that were still registered on the road. So was questioning why exactly they had been removed from running cars if they were working. Thought if it's just going to be a sensor or even worst case the pump then should still come in at less than one of those, and at least then the parts are of a known condition. :(
For reference, it is MRC Tuning in Banbury that have carried out the work. They are only 10 mins drive and I've used them for regular service and some other issues before. They've always had good communication & been very professional hence why it was taken there.
They are also still trying to help get it resolved - not like a lot of places that would've tried to dust their hands of it. This was the first sport diff that they've replaced individual components in, so that could potentially be a contributing factor if any mistakes were made.

Zenerdiode,

I will have to speak with them and see what process was followed exactly for sensor replacement. That will take some time though as they are closed for a break until Aug 17th.
In terms of replacing both sensors and having parameters wiped. What parameters would be wiped doing this? Is it just minor calibration of the sensors - or is it major parameters like when the pump should activate, affect the control valves etc? The thought behind it being is it pointing towards a mechanical issue, only seeing 1 bar of max pressure - or could the pressure actually be that much different at potentially 40 bar or so but the sensors aren't interpreting it properly?
I think it's worth noting that the fault only came up 30 miles or so into driving, however, after the first time the error comes up it will happen every single time the steering is turned and throttle applied in dynamic so when the diff is actually trying to create pressure (to be clear only after an engine restart, as when the fault comes up the diff becomes inactive - tested this by logging it and the pump never activates when the dtc is illuminated). Video of it happening added to the Drive link also.
It also had new oils in both sides of the diff while this was done, so new gear oil (G052145S2) & new oil on the hydraulic side (G055515A2).
I will check tomorrow for what options I have on known Adaptation Channels and known Basic Settings.

The repair kit 0BF598074 is what was used to repair/replace parts of the pump and the also the control valves.
I will be checking shortly what basic settings are available, and what adaptations VCDS has available but I'm going to be very careful for the moment as I read that pressing reset adaptations will just wipe the adaptations and the car will not re-learn them without ODIS :(

Will get back to the thread shortly with what I have available.

I have added to the link here: S4 faults Google Drive images of the pages of all the adaptation options & basic setting options along with what output tests can be run (they all get refused by control module so can't run the output tests:confused: also put an image of that issue).
While there I also did the controller channel map backup of the adaptations in hex - so in theory even if I screw anything up I should be able to hit restore with that file?
Just in case it's of any use also took a copy of the Advanced ID data (had some more info regarding software version etc than what is shown on the basic module scan).

If there are any I should run or anything to try at this point?

Could type the options up manually I guess but thought it easier to see in the images, as the adaptations for example has many options.

Not really sure how to interpret the data? From what I can see it seems all lines do have some values against them in the adaptation table (notably the fingerprints 1 & 2 which are the sensors?), so it appears that the sensors have been adapted (whether correctly or not I'm not sure).

The main issue I'm trying to resolve is that the diff is only registering a max of 1 bar pressure under hard cornering + throttle and bringing up the implausible pressure fault. According to Audis website (albeit for an S8 which may be different - link for reference) sport diff should make approx 40 bar max pressure. With the pump being repaired with Audi's own kit (and all other external components being brand new OEM) I'm trying to figure out if their diagnosis of an internal diff pressure loss is correct - or does it seem to be an issue with the setup of the new components from a software perspective?
If nothing can be found in the data that suggests there is an issue with setup, then the next step is for MRC to recalibrate with ODIS as was done upon first setup, and then for me to log the diff during the short drive before the fault comes up. Seeing if pressures drop over time etc. If that happens then it's looking like it will require a new sport diff which would be a real shame as then the money spent getting it to this point is effectively a waste :cry:

Morning @NEtech -

I've tried to run the output tests bleed pressure lines & pressure test previously, however, it has always returned refused by control module. I wonder if that was because I wasn't following the procedure properly of engine on - then off with just ignition on.
Measure blocks 08 has also always been greyed out, but I can view the pressures through the advanced measured values tab. If running either of the output tests will it continue if I back out of that page to go to the measured values? Or will the test page itself display these values whilst it's being performed?

I will try it this evening when home from work. Definitely worth a shot to try this. Cheers! :)
