2006 Audi - engine stumbles and hunts after ECU replacement, getting worse, no errors

I waited a few hours, and tried the misting experiment. I took all engine covers off, set up VCDS to monitor 15 and 16, started the engine, and misted the hell out of the driver side intake manifold, vacuum lines, etc. I did this for 5-10 minutes, soaking it. Nada - not a single misfire.

Then switched to blocks 32 and 33, then sprayed again - nothing odd happened.

The ONLY odd thing was that as I was doing this, and at random times, I heard this really odd noise from near the throttle. A sort of deep blahhhhhh then it would stop. I'd try to find a location to spray to make it appear, no luck.

Its heating up here in NJ, so will retry this experiment tomorrow.

I assume the reason to use water and not choke cleaner is to avoid the possibility of my blowing the car and me up doing this test!

Poking around driver side, hard to see where a leak MIGHT be coming from. I tested all intake manifold bolts - none loose. There are only a few vacuum lines and they don't seem to go to one side or the other.


Hopefully more interesting data tomorrow.

Maybe the leak is internal such as the booster or N80 or LDP circuit that was responsible for the original ECU failure of a driver?

Better do crimp tests to isolate systems & see if problem goes away and ignore LDP or EVAP codes temporary during verification of condition to adapt during warm-up transition.

The N80 was brand new when the ECU was replaced. When the original problem that caused my ECU nightmare first started, it was a cracked vacuum line near the dip stick, it was what caused the LDP to fail, causing the ECU to test test test and burn itself out. However, during the few weeks before I found the cracked pipe, the engine ran perfectly.

In any case I will try crimping all these.

But what got my attention was the "booster" - I assume you mean the brake booster, the mechanical thing that bolts onto the back of the engine. I just looked at one online - hmmm I say, its mechanical - the inside spins to build up vacuum for the booster, no? I'm now looking at that part for making the noise during the test I did for leaks. It would go on for a few seconds every so often. Tomorrow AM will pay particular attention to it - will see if I can crimp the output.

I have not had a single LDP failure for a year now (he says, knocking on wood...)

N80 fails like a POS for FOD of charcoal etc. and yes the booster or any circuit that can leak false air including crankcase such as PCV or dipstick, don't be a dipstick! :p

Early this morning with a totally cold car, hooked up VCDS and monitored 32,33, and 16. Started car. Idled a bit high, then settled down. Misted the right side, the side, and the back heavily - no misfires, so surges, it just ran well. Drove down the street and back - car bucking as before. Let it sit for 2 hours to get cool again. Hooked up VCDS and logged 32 and 33. Drove for about 10 min - well into the car coolant temp settling into its normal position.

Car bucking like its old self. I drive 10MPH-20MPH on mostly flat road, and up a long incline towards the end. I am posting the log below. The brake booster made no noise today. I did not reset the DTCs either, so it was just logging today. Wife had to take car to work so she is gone.

I note that both Lamda Control values for 033 are often 0

Car has full acceleration capability. No black smoke or anything else unusual.

She will be back home around lunch, then we will both go out and I'll drive it while really hot, then report back.

I didn't have time - still a working stiff. The booster hose is hard so I'll have to remove the crimped on clamp then find a way to plug the hole into the engine. Obviously the N80 & LDP vacuum line are easier.

Drove wife to lunch after she had driven the car for an hour. It purrs like a new car - not even the slightest hint of hesitation. I drove up the last hill to our house at 20MPH - no hunting whatsoever.

Sunday AM looking good for a crimping session.

Its getting worse. I drove it about 60 miles on Sat somewhere, then 60 miles back. When less than 20 minutes of driving, it was almost undriveable. Its kinda sorta got better at 65MPH, but it was still hunting. In morning, shut it off twice at stops and no change starting again.

When cold now it bucks, engine dies, jumps to life again, etc. On hills even after 60 miles its till struggles - hunts for a stable place. I am not totally perplexed why it seemed just fine the other day when wife got home.

Sunday:

- plug brake booster, the two vacuum lines in the front going to LDAP and who knows what else, and the LDAP input. No change. Tried them all at once then individually.

- monitor engine vacuum with manometer through dipstick tube, 3 inches of water vacuum, nothing odd or unusual during driving test.

- did the "unscrew oil cap, feel for vacuum" - just as expected

- pulled the snorkel tube off the throttle body, looked at throttle valve, only a tiny bit of carbon around plate

- during all these tests, there was that noise that started up and would come on and go off. I found I could get it to come on if I pulled the oil cap off.

Even when hot, driving up the slight incline in my driveway which goes from back of house to from, engine shutting down, restarting.

You've got nothing to lose by cleaning that carbon away. Use a wooden dowel or clothes peg to hold the plate open and use something like an old pan scrubber (I think you call it a Scotchbrite or something) dipped in carb cleaner.

The theory is this:
When you carry out a TBA the throttle plate is moved to its endpoints, stalling the stepper motor. The ECU learns the potentiometer values at each end of travel, so it can move the plate without stalling the motor on subsequent runs. However, TBA is always carried out with engine off, so it doesn't corroborate airflow. When the ECU closes the throttle plate; it expects that tiny gap you can see through the edge of the plate and venturi to let enough air through for idle. However, the throttle plate closes tight against the ring of carbon, suffocating the engine, revs drop rapidly, ECU anti-stall code is activated which snaps open the throttle, revs climb too high for idle TPS and the oscillation occurs.

It's worth a try? :)

Carbon must be cleaned and TV must be lubed up.


Zener is onto something there, that TV is unacceptable!
The TV must be able to move backward 5MM first & before commencing forward & to do a complete adaption counting the zero position.

You might want to check grounds to engine and TV + chassis and overlay them for redundancy + battery connections!

Check ignition switch and terminal relays for plausibility issues!

During deceleration indeed it can close the valve in the negative at zero & to almost seal the throttle plate almost, however, not all ECU's are programmed to do this & VCDS can show you when it happens if its happening by observing the TV in blocks during a road test or suspected condition.

There are even situations where I have seen the TV not open all the way, when in full throttle, further by observing the plate in ref to VCDS blocks.......

I have also seen where a TV has stripped the gear set or slip/spins on pressed shaft inside the TV to servo stepper motor and when this happens, lack of lube, wear, temp or humidity may indeed play a significant role.\
It can even hide from the diagnostics to a point until almost un-drive-able.

Cautious Optimism

Yesterday late afternoon, I decided to just pull the throttle out, and investigate the gears - to look for anything (dirt, particles, etc) that might impair movement. But first, I held the thing up to the light (from inside partially dark garage) to gauge the level of carbon in the small opening when the plate was at rest. Even though you could see carbon in the photo above, the opening was a perfect crescent. At least visually, there did not appear to be anything more than a microscopic level of carbon on the throat of plate edges. In any case, I soaked the throat and plate with cleaner, then used a cloth and Q-tips to get it in "like new" condition, meaning no trace of black or carbon anywhere.

I pulled the black cover off to inspect the gears, and moving the plate back and forth revealed nothing on the gear mating surfaces that would get your attention.

Then I saw the carbon tracks for the potentiometer. They appeared clean, no dirt, a very small glaze where the wipers would track. My first thought was - man, how could Audi put 1920s technology into a $50K car in 2006 - why didn't they use some contactless technology like optical. Geez.

Anyway, I used a Q-tip soaked in 70% alcohol to gently clean the carbon track surface. The Q-tip showed a bit of black soot - but again nothing really appeared amiss.

Reinstalled throttle body, did a throttle adaption (which appeared to land on the same values as before), and reset the DTC codes (01-02-05). I did the reset because if in fact the throttle was now "better", the older fuel adaption values would be way off, so lets let them settle to new values from a ground start.

Drove the car around the block (engine was hot, coolant still on operating temp) - it ran well, no stumbling or hunting. Parked the car in the garage to get it as cool as possible for a morning test. Just finished driving it around the block again. Very very slight hesitation initially driving up incline to street, but from then on nothing. Engine RPM normal, no stumbling, no hunting.

Sooooo, right now it's looking good. That said, I've gotten burned so many times with this car that I'm not going to mentally accept its "OK" for good until a week goes by and all is well. But at least I have some hope that the issue all along has been the throttle body.

If it does come back, perhaps I should just buy a new throttle body.

Day 2: For the next week, taking the car out for it's first spin around the block. Wife said no problems yesterday. It drove perfectly this morning on about a 1 mile spin - and a storm had really cooled the air so not as hot as before.
Day 3: no change
